2. Crack Preparation: The crack itself needs to be prepped to ensure proper weld penetration. This typically involves grinding or gouging the crack out with a V-groove or U-groove shape. The depth and width of the groove depend on the severity of the crack and the thickness of the metal.
3. Preheating: Preheating the metal around the crack reduces the risk of cold cracking during welding. This is especially important for thicker sections or high-strength steels. The preheating temperature depends on the material and welding procedure.
4. Welding Procedure Selection: Based on the specific equipment, material type, and crack characteristics, the welder will choose the most suitable welding process. Common choices include Shielded Metal Arc Welding (SMAW), also known as stick welding, Gas Tungsten Arc Welding (GTAW), or Tungsten Inert Gas (TIG) welding, and Flux Cored Arc Welding (FCAW).
5. Welding: The welder will deposit weld metal in stringer beads, ensuring proper penetration and complete fusion with the base metal. Multiple passes may be required to fill the prepared groove completely. Maintaining proper interpass temperatures and cleaning the slag between passes is crucial.
6. Post-Weld Heat Treatment (PWHT): In some cases, depending on the material and the severity of the crack, a post-weld heat treatment may be necessary. This process involves heating the welded area to a specific temperature and holding it for a controlled time, followed by slow cooling. PWHT helps relieve residual stresses in the weld and surrounding metal, reducing the risk of future cracking.
7. Final Inspection and Grinding: After the weld cools down, the area is thoroughly inspected for any cracks or imperfections. Magnetic particle testing or ultrasonic testing may be used for verification. Finally, the weld is smoothened out by grinding.
8. Corrosion Protection: Once the repair is complete, it’s essential to apply a protective coating to the welded area to prevent corrosion and extend the lifespan of the repair. Common options include paint, galvanizing, or thermal spraying.
