Aluminium wire with the same conductivity as copper is 1/2 the weight but larger volume. For example, 6 AWG Al conductor will carry the same current as 8 AWG copper (60A) 4.1mm v 3.25mm. Al is better option for a rotating mass.

Big Auto has pretty much developed a one size fits all approach. They don’t innovate they just rearrange what they have. Tesla was a green fields startup with no heritage to get in the way. But they still chose parallel shaft hypoid gears. Begs the question why they did not use the more efficient epicyclic gears. They are straight cut and use smaller shafts so overall costs similar.

Wind turbines use epicyclic gearboxes because they are smoother running, more efficient, and longer lasting than parallel shaft gearboxes. Costs are similar because gears are straight cut. Tesla has always been super keen to maximise efficiency so why did they not use epicyclic gears?

Aluminium is used on high tension power line conductors. It’s cheaper than copper and weight for weight aluminium is a better conductor than copper. win win. Al has 61% conductivity of Cu Al has 30% weight of Cu Therefore an Al conductor has larger diameter but 50% weight of a Cu conductor and it’s cheaper. Why is Al not used on stator windings?
